Preparation work

WARNING!
 
Possible fluid spills from vehicle systems during repairs or maintenance.
Risk of thermal incidents, slip hazards, corrosion of electrical components, failure of electrical or mechanical components or unwanted odours.
Always limit fluid spills and fully clean the spilled fluid after repairs or maintenance.
 

Leak check
1.   
Carefully inspect the engine for leaks.
 
2.   
Confirm that the oil leak is coming from the engine front cover. If no leaks are found or a leak is discovered in a different area, there is no need to proceed to the remaining steps.
 
3.   
Take photograph's of the leak area with the front cover installed. Attach the photograph
 
4.   
Take photograph's of the crankshaft nose. Attach the photograph
 
5.    
6.   
Thoroughly clean front cover area.
 
7.   
Install crankshaft damper.
 
8.   
Run the engine for a minimum of 15 minutes.
 
9.   
Examine the front cover area for sign of leaking with crankshaft damper installed. If oil is present, take photograph's, raise a Technical Request and await further instruction.
 
10.  
If no leaks are found, no further action is required.
 
11.  
Install remaining components in reverse order.
 

Remove front cover
1.   
Remove clip (1) and detach coolant hose (arrow).
 

2.   
Support engine with transmission jack (2).
 

3.   
Remove bolt (3). (M12x90) 100 Nm
 
4.   
Remove bolt (4). (M12x100) 100 Nm
 
5.   
Remove lower engine mount (5).
 

6.   
Remove bolts (6). (M8x60) 35 Nm
 
 
Care Point:
Only loosen bolt enough to allow bracket to be rotated. Make sure engine is secure at all times.

 
7.   
Loosen bolt (7). (M12x100) 100 Nm
 
8.   
Rotate bracket (8).
 

9.   
Remove bolts (9). (M8x60) 35 Nm
 
 
Care Point:
Only loosen bolt enough to allow bracket to be rotated. Make sure engine is secure at all times.

 
10.  
Loosen bolt (10). (M12x100) 100 Nm
 
11.  
Rotate bracket (11).
 

12.  
Remove bolts (12). (M6x30) 10 Nm
 
13.  
Remove nuts (13). (M6) 10 Nm
 
14.  
Remove front cover (14).
 


Install front cover
 
Care Point:
Do not use hand tools to remove front crank seal.

 
1.   
Remove front crank seal from rear of front cover.
 

2.   
Install special tool (S1) to crank gear hub (16). Crankshaft Seal Front Expander - Engine
 

3.   
Install special tool (S2) to special tool (S1).
 
4.   
Apply a small amount of oil to the expander tool before installing the front cover.
 
5.   
Clean complete front face of block and ladder frame.
 

 
Care Point:
Make sure T-joint is dry before applying Three Bond 1217F-GM.

 
6.   
Apply 2-3 mm bead of RTV (15) across complete width of the T-joint.
 
7.   
Clean lower front face of block and ladder frame ensuring no oil contacts static seal on front cover upon assembly.
 

 
Care Point:
If front cover is not replaced, make sure front cover perimeter seal is replaced. DA-RM-05F001-01-004 - Remove/Install perimeter seal - Front cover
Make sure the front cover seal is not damaged on installation.
Do not lift the front cover from the seal area.
Front cover must be fitted within 15 minutes of applying RTV. If longer than 15 minutes, remove RTV and return to step 4.

Care Point:
Make sure alignment pins are fitted to the engine block. Transfer alignment pins from original front cover to the engine block if they came out with the front cover on removal. New front covers are not supplied with alignment pins, so make sure these are in place before installation.

 
8.   
Align front cover (14) to alignment pins.
 
9.   
Press front cover (14) to cylinder block.
 
10.  
Remove all special tools (S1, S2).
 

11.  
Follow this bolt tightening sequence 1-16. (M6x30) 10 Nm and (M6) 10 Nm
 
12.  
Install components in reverse order.
 
13.  
Check engine for leaks.
 
 
Care Point:
Residual oil from front cover installation may appear to be a leak. Thoroughly clean any suspect leaks and re-check.
